How much power can I expect to gain from a stock 2004.5 5.9 with nothing but tuning? What is the limit before I would need to start adding other supporting mods?

Well that really depends. Is your truck a manual or automatic? If manual do you have a clutch? If auto is it stock? Or does it have a few upgrades? Assuming you're transmission is stock, but in good shape with fresh fluid and filter, bands adjusted. I wouldn't venture past 60hp over stock, but just fyi a stock truck can eat a 48re up with a dumb dumb behind the wheel.
Now transmission aside and assuming maintenance is up to date, and your turbo, cp3, injectors and lift pump are up to the task, 500hp is possible, I think 550 is possible but not safely. That's maximum effort on a dyno, or 1/4 mile. You said you have an 04 so its either smarty udc pro. Or hp tuners which seems to be the favorite. I personally run udc pro.
I smoked my auto within 10k miles only running sw3 on my smarty. That's only 60hp. Take all this with a grain of salt, and always always make sure your truck is ready for the power. Its tough to spend money on maintenance vs tuners and injectors but take it from me. Supporting mods. Then the fun stuff. Sorry for the rant lol and hit me up if you have any questions I'm happy to chat about our trucks.

My sons 04.5 was at 535 hp with tuning , oem turbo , CP3 and oem injectors .

tuning , fass pump, and 5" exhaust , head studs.

4.10 gearing , John Mulldoon built trans and Gorend converter .

That combo was GREAT to drive , then he put compounds and injectors , tuning and at ( non verified ) 700+++ Hp it was honestly a bit much . When the first whistle started to mix with the second whistle shiat was happening VERY VERY quickly .

good luck
