Possible DIY fix for AC compressor clutches that are going bad

Hey guys, I appreciate so much how so many people share their ideas and fixes for problems. I learn a lot here and save a bunch of money. Now it's time to give back.

I recently started having my AC compressor just stop working – vents started blowing hot air. I could turn off the AC button on the dash control and then turn it back on and sometimes the compressor would stay on for hours, sometimes just for a few seconds. It's in the 90's in GA and that got real dang old real dang quickly. I did what everyone does and checked the freon, even added a bit. It was fine of course but had to try. Also jumped voltage straight to the compressor from battery and things were great. Hooked it back to the wiring harness and same old problem reappeared.

Then, I started reading here on the forums and some other places and realized that it was my compressor clutch solenoid. Specifically, when they start to get worn, the electrical current (amperage) required to engage it goes up. At some point, it exceeds the 3 amp maximum output of our TIPM (overglorified current sensing relay) and our computer just says it's pulling too much amperage and just stops trying. Then, the system starts blowing hot air again. Since the compressor clutch itself is not serviceable, everything indicated that I would have to buy a new compressor and go that route. August 24, 2011. See note at end of post. Replacement now available!

Two things bothered me about this. 1. My compressor was still sealed just fine, not leaking Freon, and provided very cold air when it worked. 2. It really peed me off to have to buy a new compressor just because sometimes the clutch coil pulled a little more current than my computer thought it should.

In thinking about this and sweating profusely, I thought “ya know…I don’t have a compressor problem, I have a clutch amperage problem. And if I provide heavier current to it and it ultimately craps out, who gives a rip? It’s already kinda crapped out now!” So in that light, here’s what I did. 7 months later…it’s working like a champ. Might die tomorrow but it worked today!

I installed a separate current path for the clutch coil via a 30 amp relay and then used the truck’s factory wiring to trigger this relay. This way, the TIPM never sees more amperage than it takes to pull in a relay (about .1 amps) regardless of what’s going on in the compressor coil. Now, the computer never sees the increased load that my clutch sometimes pulls and therefore never tells it to turn off.

This is how I did it:
1. Disconnect the vehicle wiring harness from the compressor connector
2. Identify the positive terminal in the vehicle wiring connector – this can be done with a multimeter or test light
3. Crimp a terminal to a piece of insulated wire (16 gauge or heavier – about 3’ long) and then modify the end of it to push into the positive terminal on the vehicle connector
4. After connecting the wire to the vehicle connector, I wrapped the joint heavily in black tape to seal it and also to hold the wire/terminal in the connector
5. Next, I repeated this wiring scenario for the compressor side connector except that this one has to have two wires – one for ground and one for 12V+ from the new main relay – about 3’ long each – you can cut if needed later. The second wire for the ground is important as the clutch will NOT ground through the compressor body/chassis. It MUST have a separate wire run from the ground terminal in the connector to a chassis ground.
6. With the positive wire run from the vehicle connector and the positive and negative wires run to the compressor, I then installed a 4-terminal relay from Autozone near the battery and air intake. Two terminals of the relay pass the heavy current from the battery to the AC compressor wiring harness. The remaining two terminals serve as the “trigger” part of the relay and connect to the wiring harness of the vehicle.
7. I bought a fuse holder/wire (10 gauge) from Autozone and attached it to the positive terminal of the battery with a ring terminal. I crimped a blade terminal to the other end and plugged it into the relay. The 12V+ wire from the compressor plugs into the terminal exactly opposite the supply voltage.
8. The remaining two terminals are the trigger part of the circuit. One of these terminals uses a short wire to the negative battery post or chassis ground. The last terminal receives the 12V+ wire from the vehicle side of the wiring harness connector.
9. With all of the wires attached, the system is now intact except for the empty fuse holder. I originally plugged in a 5 amp fuse. After a few minutes of use, it blew. So, I replaced it with a 7.5 amp fuse which lasted longer but finally also blew. I then said “screw it” and installed a 15 amp, auto-reset breaker in place of the fuse. These plug in exactly as a fuse does. Should the current ever exceed 15 amps, the breaker will trip and stop passing current. Then, I will simply cycle the AC switch on the dash to automatically reset it.

I can’t say that this will work for everyone but it worked for me. My compressor was working fine but the clutch was sometimes pulling more current than the TIPM wanted it to. In my mind, it was already screwed up so I didn’t really care if put a little more current on it than Dodge thought prudent. So far, it has worked and I am extremely thankful for that. I’m sure that I’ll get around to replacing the compressor when the clutch eventually craps out. In the mean time though, it cost me about $20 of crap, 1 hour of my time, and I have AC in my 2006 Megacab and that’s all that matters to me!!!

UPDATE TO POST: June 5, 2011
Several other folks have used this fix and it has worked for them - yay! However, we have seen another variable in the mix. Once we jump the compressor and determine if it is good or not, the relay system can be installed. IF the TIPM is not totally screwed up, then it will trigger the relay and all will work as described. HOWEVER, we have seen a couple of times where the TIPM showed voltage at the connector but dropped out (turned off) just as soon as ANY load was placed on it - even milliamps for a relay. This totally sucks. If this is the case, then a stop-gap measure can still be taken to get AC until you can have the TIPM fixed, etc. In this case, find a 12V+ signal on the fuse box that only comes on when the key is in the "run" position. Connect this signal to the "trigger +" on the relay. Then, take the "trigger -" (ground) wire and run it into the cab. Mount a simple toggle switch in a handy place and connect this ground wire to one side of the toggle switch. Run a second wire from the other side of the toggle and connect it to a chassis ground (metal) under the dash somewhere. Now, when the truck is running and the switch is activated, it completes the ground for the trigger on the relay and the AC turns on. When the truck is turned off, the compressor turns off too.

USE CAUTION AND DISCRETION if you do this mod!!! It should work fine when you are running on the road and have good airflow across the radiator. If you get stuck in traffic and have little airflow, then the pressures can go high in the system as the pressure switch is no longer part of the circuit. You may want to cycle it manually from time to time in this condition. Good luck!

Update to post: August 24, 2011
My original clutch coil lasted for about a year after I did this "fix." Then, my clutch coil had just basically weakened/burned up to the point that is was no longer reliable. I ordered a replacement from Sunair and replaced the coil. This was about 7 weeks ago and mine is working great. I'm still running the external relay and have no plans to change anything. This is also good insurance against taxing my TIPM.

Update to post: September 24, 2012
Relay and AC still working great. My original coil made it an additional year before totally crapping out but some are only lasting a little while longer after the relay mod - we've seen hours and a year and everything in between. When you install the relay, I STRONGLY suggest that you get your replacement coil on order. They are cheap and not bad to install. Just an fyi, the relay will probably buy you some time and it's good to get the load off the TIPM but once your coil starts to break down, it's days are numbered so plan accordingly. Wish you guys the best.

UPDATE 06/9/2015 If you find that your TIPM is too fried to even trigger a relay, jump to page 18. "Pwong" came up with a way to totally take the TIPM out of the equation while still maintaining full functionality. Way to go, Pwong!

Also, Ebay has the replacement coil/clutch kits for under $100 now.

Dayne808, Good luck with your AC. With mine, it was purely an amperage thing, not mechanical. You might try jumping power directly to your compressor. If the clutch engages and the compressor kicks in, then this might work for you.

That's what I would do. I would run a straight wire, maybe 12 gauge or 14 ga to the compressor 12V+. Then, take the other end and touch it to the positive on the battery. There should be a small spark but nothing like arc welding (lol) when the wire touches the 12V+ battery terminal/wire. If the compressor kicks in, then you know that you are on the right path. You said that you are getting 10-11 volts at the connnector. Is that with the engine running or off? With it running, you should be getting 13.5-14V or so at that connector.

If the clutch/compressor kicks in with the straight wire and seems to work ok, you maybe be having a voltage/resistance issue getting current to the compressor/clutch coil. If so, then the relay that I did on my truck would probably solve your problem.

the voltage is at 11.97 volts with the key on/switch on but engine not running. i tried running straight power to the compressor, but no luck. should you be able to turn the clutch with the engine running or not? my '01 a/c clutch can turn with one hand. i guess i gotta order a new compressor lol

Hey rsgauger,

I'm wiring up a 14" fan to the front of my AC Evaporator to help get colder air. I picked up a regular 4 pin Bosch-style relay and I need to find a power source for when the AC is on to kick the fan on. I'm sure I could tap into the compressor wire for the switch but I don't really want the fan to only come on when the clutch is engaged, I'd rather have it come on when I hit the button.

So I thought about pulling the front dash piece where the AC button is and tapping into that to get my switch source for the fan. That way the fan stayts on when the AC button is lit. I'd rather see if I can figure out the wire colors as pulling that piece is a pain.

Any thoughts on the best way to do this?

Hey Rob.
I'm getting .02 volts coming from the plug to the compressor. It does not matter if the AC button is depressed or not. That issue I have yet to diagnose. The compressor runs and cools when I jump 12 volts to it. Using your relay fix, will the compressor still cycle on and off?

Thanks for the kind words.

The TIPM must produce a signal in order for this "fix" to work as it is this signal that we are using to "trigger" the new relay for the compressor. So when your engine is running, the compressor switch is on (lighted), and you put a multimeter to both wires of the vehicle side of the compressor connector (not compressor side), you still don't get voltage?! Hmmm....that sucks. The TIPM needs to give us a signal. I would check (not sure how) that the pressure switch is good and is giving a "go" signal to the TIMP. It is good that the compressor will pull in when you jump it but we still need that darn TIPM signal.

Sorry but I think you still have a bit more digging on the vehicle side. We gotta have a signal!!!!!

The compressor will still cycle in and out. This "fix" still uses the computer (TIPM) to watch the pressure switch, etc and control the cycling of the compressor. All it does is to divorce the higher amperage load that the clutch needs to pull in the compressor from the TIPM. Put drastically, we could pull in a 400 amp welding application using the trigger signal from the TIPM and it would never know it.

I'm still trying to figure out exactly how to test the pressure switch without throwing away $80.00+ for a new switch.

This whole TIPM is such a huge PITA! I don't understand why someone would take away something what has worked just fine for years and years and replace it with a complete piece of crap aka TIPM? Obviously $ and a lifelong source of revenue come into the picture, don't ya think.

Now....I wonder if there is any way to have a working air conditioner and just bypass the TIPM all together? AC's in cars and trucks have worked just fine without a TIPM, ECM and any other kind of computer for years. Other that just ripping out every sensor and switch that ties into the TIPM and installing the needed parts from a simple after market kit, what other options can we come up with?

Oh....it just frustrates me to no end thinking that I might end up going to a dealer just to have them try to diagnose my AC issue without them wanting to keeping my truck for 1.5 days. :banghead:

That's actually an interesting idea to just have a totaly separate, standalone circuit to run the AC. I hate to say but I am pretty ignorant as to how the pressure switch/cycling thing works. I could read up and learn it if needed but I don't know it now. lol

The price of a TIPM vs reworking in a separate standalone AC circuit..?
The math part is easy. I don't mind dumping money into my truck but throwing money away is different. I wonder how long it would take to recover money invested in a scan tool for an 06?

Dangit, you are SURE that there is no signal from the TIPM?! Engine idling...girlfriend pushing and unpushing the AC button? You out there with a multimeter? Checked fuses, etc?

With the key off, I get 0 volts.
Key on , engine running I get .02 volts with the AC button on or off. The blower works in all positions, fresh or recyc, everything else works as it should. I still need to do something with the pressure switch. I do get just under 5 volts to one of the wires.

But......I don't know if this is related in any way.
When my AC first quit I also had something going on with the interior lights. They would only stay lit for about 15 seconds no matter what I did. I resolved that problem by disconnecting both batteries. I was hoping that this wonder fix would solve my AC issues but no dice :confused013:

Well that just sucks. I'm sorry but I don't know what to tell you. You muight try digging deeper on how to test the pressure switch. You might google it and try to find out why the thing cycles, etc. before you just run a relay and external trigger. Hmmm...might be able to tie the trigger into the pressure switch on your own...hmmm...

I am nowhere the mechanics yall guys are yo start with. My AC quit on me and it wont come on at all. Took to a very good mechanic and he said it was getting no power at all to the compressor and it might take him a day to trace it back. My mechanic is a good friend of mine by the way. Any ideas where to start or is this a common problem. Thanks ahead.

The first thing to do is to jump the compressor with a direct 12 volts and a ground to see if the compressor still functions. If it engages and cools, then it is almost certainly a problem with your TIPM - "smart" fuse box.

If you read the original post, it will explain what can happen when the compressor cluch takes more power than the TIPM thinks it should. Basically, the TIPM tries and then just turns off.

The first test is as above. The second test is with a multimeter to see what voltage you are getting FROM the TIPM on the vehicle side of the wiring connector (not compressor side). If you have an 11 volt or so signal there, then the TIPM IS tring - that's a very good thing.

If so, then the work-around that I described should work for you. Print out or show your mechanic the main thread here and he should see what I'm talking about. And yes, this is a common problem.

Thanks for the help and the detailed explanation of the DIY A/C fix! It took me about an hour to get it all wired up. The A/C worked great the first time I tried it, cycling as it should. I am glad to have my meat locker back!:thumbsup:

Thanks for the write up. :thumbsup: My truck compressor was cycling when I turned the ac on. It would turn on for a half second then off for a half second 5 or 6 times then shut off completely. I put put a jumper from the battery directly to the compressor and it blew cold air, so I installed the relay. Works great now. :party018:
I found that by taking the inner fender that it is real easy to get to the compressor and make the mods. Also with the inner fender out you can mount the relay to the bottom of the battery tray out of sight.

i figured id add my experience to this write up.
In my case my ac was doing what everyone else was doing so i figured id try the relay, but in my case my TIPM was so far gone that the relay wouldnt work me for, so in my situation what worked for me was that i put the compressor itself on a toggle switch with a relay in it. it works like brand new again. so if the relay trick doesnt work for you but yet your compressor still kicks on when hooked to power just put it on a toggle and itll be like new again.

and if you have the time and patience i believe you could actually wire it to the actually ac button and make it the toggle switch. but i didnt feel like pulling the dash apart just yet to do that. im assuming it would work like that tho.

Same story as Zac. Added a relay and the TIPM still would not signal the relay. So I added an in line switch from the + power terminal at the relay to send a signal back to the relay and presto....ice cold air. :party018:
I then checked the low side pressure and it shows within specs. I thought about grabbing a signal from behind the AC light / switch behind the dash but changed my mind. I had better leave well enough alone. So far, so good. Blowing right at 40* while it's only 92* outside. I can live with that.

I'll be keeping my fingers crossed and hope this fix works from here on out. Spending any amount of money for a TIPM is something that I have no intention doing. Why these idiot engineers feel the need to take something simple and turn it into a huge bag of fecal matter is beyond me. If I had known then what I know now I would never have paid for a new truck. Instead I would have re-powered a mid 70's 1 ton with a 5.9, set of sticks and any other components of my choice and ended up with a reliable, bullet proof "Real" truck. Imagine no death wobble, no electrical issues, easy to service and work on for a fraction of the price. :doh: Maybe in my next life.
