My 99 Dually does that too. It's only in 4th gear. I went ahead and replaced the carrier bearing along with all 3 rear driveshaft u-joints and the chatter got a lot quieter. It's still there just a little bit though and I haven't been able to figure it out. :confused013:

I put an updated shaft in it and the 3rd and 4th sychronizer hub slid on it wasn't a press fit could that cause it?

i could be completely wrong here, but just throwing my 2 cents in.. mine was doing the same thing in fourth gear, and i ended up swapping in a new rebuilt transmission.. i thought it would fix the problem, but it still did it... so i searched around some more, and i haven't found out for sure yet, but i'm thinking my problem is in my rear end, one of the bearings.

i also put new u-joints in and it made it a little quieter, but its still there. I may be off , but just thought i'd throw the idea out there

So what your saying is it only does it when your lugging it. 35-40 MPH you should be getting a littler higher up in the RPM range. Mine make a kind of "growling" noise if you will when I'm at low RPM's in 4th. Also I swapped in a fully splined main shaft in my trans and I had to use a gear puller to pull off the 3rd-4th synchro hub but when I went to put it on the new shaft it just slid right on. Didn't have to press it on so I'd say your fine there. Did you check your end play when you were finished??

My 2000 dually does this as well. It was barely noticable with the stock clutch(made it 150k). With the SB Con FE it makes quite the racket. Typically 14-1700rpm range and mainly in 4th gear, sometimes 3rd very very slight and only for a split second. Increases with engine load and throttle input. New U-joints last year but prior to tranny r/r. Maybe the installer trashed the u-joints or carrier bearing. I'm due to change rear diff oil this season. I will report back if anything is found or fixed.

Not sure if something else has changed with the new clutch install but a local tranny guy(not the installer) said it sounds "loose". I asked him to expound and he replied with, ..."sounds loose".haha. No big deal according to him, said it looks like I got a good one(NV4500 that is) when asked about the notchiness and noise. Who knows, run her til she blows.

@1st Gen: what are your typical shift point on the 3/4 split?

I am thinking I have the same problem. Thought it was injectors making noise under a load/decent amount of throttle due to my edge timing since as the l turn up the programmer it gets louder. But that made no sense because it did it from 1400-1700 RPMs in fourth gear but at the same RPMs in 5th gear....no noise. No matter the load or throttle. So I figure it's fourth gear. It's fine with light throttle or easy driving. But turn up the power and there it is. Not real loud but noticeable to me. Just wondering if anyone has found any fixes to this problem?
